If it was carbon/dirt/rust like Bruce said earlier something stuck under a valve is very possible even on a clean new assembly. Air cleaner tubing etc can release this stuff anything before the valve and sometimes takes a bit of running to clear it out.
I'm not going to put dirty intake on a new Head. Esp. with so Much or Large enough Crap that it will Prevent a Valve from seating. :ashamed: That would be like reuseing the Old Dirty Air Filter. If the head came from a Used Parts or a Junk Yard and put on without even cleaning or going through it I could understand but thats not the case. Never had it happen with everything cleaned and installed properly.

I have seen it a lot of times nobody is perfect 100% of the time dont care who ya are. And remember he is on a re-do the stress is worse the second time around makes missing some little thing easier. Every time you take something apart you have the opportunity to stir it up. :thumbsup:

for instance I see mass air flow sensors get dirt and fuzz in them quite often from someone simply changing filters and letting a chunk of dirt or debris loose from around the filters seal and that turns the check engine lite on - po171 its common.

I personally let a metal mass air flow meter mounting bushing spacer loose into a 280z intake one time when I was replacing the vane type meter. And it went clear into the cylinder, I had to drill the plug hole and fish the chunk out and install a helicoil plug repair insert to fix the car **** happens to all of us.

This is a basic diesel Eng. Not a 280 You Couldn't give me straight six pos. and back to your error of not installing it properly. Happened to me alot of times also that how you learn what not to do. My bet it hasn't happened again ;)

I called the machine shop just to make sure they checked the head for cracks - they do and the vacumn check the valves to make sure they are sealed. He seems to think I bent a valve. I will compression check it this evening.

This is a basic diesel Eng. My bet it hasn't happened again ;)

Same exact thing complex or simple engine they operate exactly the same on the same 4 cycle principles no matter how much electronics etc you hang on the outside same inside.

And no I never let anything into an engine since but that also proved I will never be 100% perfect.

edit: Actually I take that back I occasionally break carbon loose into cyl's when changing spark plugs and stick exhaust valves open.That clears up by road testing them or revving the pee out of them a couple times in the shop but no one has a way of knowing that is going to happen it just does.

This is a long thread but I believe at the beginning there was a bent push rod. I'm wondering now if it would be possible your cam shaft is bent or twisted. Just putting something out there for thought.

Thought of that also Winston. But with it being intermittent and doesn't have Hyd.Lifters it's doubtful. My Guess still in the head. Valve or valve guide. Still just a guess.

That would be my luck and sure it happens. I have a 01 5.4 that developed spark Knock at around 35000 on the clock. Don't turn wrenches much anymore and new there was a problem with carbon on the plugs on it even now a days. Under warrenty that and a vibration in the Dr.shaft being a long bed. I new it and thats why they gave me a rental for a couple of days while they soaked the plugs just to be safe ;)

I just have a problem with the brand new bent valve it doesn't add up in my mind.

If it is a bent valve there is something else at play here what that is is anyone's guess at this point.

I still worry about the comp release adjustments etc that is the only thing that could put an exhaust valve in close enough proximity to a piston to bend 2 in a row!!!

How about operator error!!! I checked the compression on the middle cylinder 405lbs. check the rear - not enough to pump up the gage... pulled off the valve cover and the lifters were tight. re adjusted the lifters and 410 on the front and rear cylinders.

I re torgued the head bolts and forgot to re adjust the valves. I am such an idiot.

Ran it for 20 mins and this is what it sounds like -
