If you look at your video on page 6 where you finally got the shaft out, it looks like the key is still in the shaft. It should fit into a slot in the timing gear. Take another look at your old shaft and see if it's in there still.

So you do have to remove that pulley to get the timing cover off. There should be a big honkin' nut in the middle of it, and having an impact to bump it off is pretty helpful. Once the nut is out, you should be able to persuade that pulley to come off.
